The expensive version of this problem shows up late. Testing is done, tooling is finalizing, regulatory work is underway, and someone asks whether the units that were tested actually represent what will ship.
That question is called build equivalence. It is cheap to answer during program planning and costly to answer after, because the options at that point are supplemental testing, a bridging study, or repeating the affected activity.
Which tests need production representative units belongs in the schedule, not the post mortem.

This week's Foot Switch Friday covers the four bare-lead Treadlite II versions built to be wired directly into a machine or control panel. The SC36 has a six-foot cord, and the SC36A steps up to a heavier gauge, while the SCE and SCEA both run a two-meter cord for international builds. Data logging records performance values per unit in a searchable database. Travel minimum and maximum, raw pre-linearization value, remapped output, lot, and date.

One customer came back to us years after production started to audit whether our calibration had held. We pulled the database and handed over the record, unit by unit, all the way back to day one, and it was perfect.

Cleanest when it is built into the production flow from the start. An optional capability on medical programs, specified at program start.

No two magnets are the same. Fields vary in shape and intensity even off the same production line, and that variation shows up as inconsistent pedal response from unit to unit.
Auto calibration fixes it in firmware. Three presses, half a second each, and the system knows the true minimum and maximum. Manual calibration on a triple pedal takes three minutes by hand and still depends on the operator getting it exact.
